PrivatAir operated KLM's second daily EHAM-KIAH-EHAM (nonstop) route on an all business class configured 737-700. It's around about 4300nm. Here's the last IAH to EHAM routing:

And I've been trying to edit this post but it keeps hosing up on me...either way, I was trying to edit my post to say that this is actually flown by a BBJ configured with 44 business class seats. So it has the extra tanks, etc.

If I remember correctly Jetairfly flies their brand-new aircraft from Seattle directly to Brussels, sometimes with a stop in Shannon. I was amazed by the distance at first but I talked to a couple of pilots who said it was indeed common practice...

Using FlightAware.com, a good way to see the longest real routes airlines use is to browse by aircraft type then sort by estimated time enroute. There are usually a few flights done by the 737-800 having 8+ hours.

I don't think so, a non-ER can still do that route.

 

If I'm not mistaken they do a technical stop somewhere in eastern Canada though.

 

I flew the NGX out of KBFI to Amsterdam non-stop, still having decent reserves on arrival. 800WL without PAX nor cargo though.

 

In RW, I've seen the Arkefly 738 flying holiday flights from Amsterdam to Fortaleza witha fuel stop in SID (Cape Verde Islands) and from Amsterdam to Kathmandu with a fuel stop in Sharjah (close to Dubai).

 

Using Reykjavik's KEF airport as a fuel stop, transatlantic flights are possible on any 737 with any payload
